Metal Fabrication
Metal fabrication is the building of metal structures by cutting, bending, and assembling processes:
Cutting is done by sawing, shearing, or chiseling (all with manual and powered variants); torching with hand-held torches (such as oxy-fuel torches or plasma torches); and via numerical control (CNC) cutters (using a laser, mill bits, torch, or water jet).
Bending is done by hammering (manual or powered) or via press brakes and similar tools. Modern metal fabricators utilize press brakes to either coin or air-bend metal sheet into form. CNC-controlled back gauges utilize hard stops to position cut parts in order to place bend lines in the correct position. Off-line programing software now makes programing the CNC-controlled press brakes seamless and very efficient.
Assembling (joining of the pieces) is done by welding, binding with adhesives, riveting, threaded fasteners, or even yet more bending in the form of a crimped seam. Structural steel and sheet metal are the usual starting materials for fabrication, along with the welding wire, flux, and fasteners that will join the cut pieces. As with other manufacturing processes, both human labour and automation are commonly used. The product resulting from fabrication may be called a fabrication. Shops that specialize in this type of metal work are called fab shops. The end products of other common types of metalworking, such as machining, metal stamping, forging, and casting, may be similar in shape and function, but those processes are not classified as fabrication.
Fabrication comprises or overlaps with various metalworking specialties:
Fabrication shops and machine shops have overlapping capabilities, but fabrication shops generally concentrate on metal preparation and assembly as described above. By comparison, machine shops also cut metal, but they are more concerned with the machining of parts on machine tools. Firms that encompass both fab work and machining are also common.

Manufacturing ProcessSee Appendix A for the detailed manufacturing process. In short, fasteners begin as wires, rods and bars which are then cut to length, headed and finally threaded. What should be noted is that this particular manufacturing process called cold forming is high-speed, high-volume, economical and has low wastage. Such economies of scale will allow Berkshire to offset the very high costs of cold-forming equipment.…

The three types of welding are Mig, Tig, and Stick. All three of these welding styles have special purposes and are widely used in the world. Mig or Metal Inert Gas welding is the most common type of welding. Tig, or Tungsten Inert Gas, welding is the hardest method to learn, but it has the most satisfying finish welds. Stick or Shielded Metal Arc welding can be done under water, to repair large channel boats that aren’t able to be lifted out of the water.…

In forging, an initially simple part—a billet, for example—is plastically deformed between two tools (or dies) to obtain the desired final configuration. Thus, a simple part geometry is transformed into a complex one, whereby the tools “store” the desired geometry and impart pressure on the deforming material through the tool/material interface. Forging processes usually produce little or no scrap and generate the final part geometry in a very short time, usually in one or a few strokes of a press or hammer. As a result, forging offers potential savings in energy and material, especially in medium and large production quantities, where tool costs can be easily amortized. In addition, for a given weight, parts produced by forging exhibit better mechanical and metallurgical properties and reliability than do those manufactured by casting or machining. Forging is an experience-oriented technology. Throughout the years, a great deal of know-how and experience has been accumulated in this field, largely by trial-and-error methods. Nevertheless, the forging industry has been capable of supplying products that are sophisticated and manufactured to very rigid standards from newly developed, difficult-to-form alloys. The physical phenomena describing a forging operation are difficult to express with quantitative relationships. The metal flow, the friction at the tool/material interface, the heat generation and transfer during plastic flow, and the relationships between microstructure/properties and…
